Spalling Chimney Brick

Spalling is brick losing its face — flaking, popping or shearing off in sheets. Unlike most chimney problems it does not stabilise, and that is what makes it worth acting on.

What Spalling Actually Is

A fired brick has a hard outer skin and a softer, more porous interior. That skin is what makes it weather-resistant, and it is only a few millimeters thick.

Spalling is that skin coming off. Water soaks into the brick, freezes, expands, and pushes the face away from the body — sometimes flaking in thin layers, sometimes popping off a disc, sometimes shearing the whole face away at once.

What matters is what happens next. With the fired face gone, the exposed interior absorbs water far more readily than the intact brick did, so the next freeze does more damage than the last one. Spalling accelerates rather than settling down, and it does not grow back.

Why It Happens

Spalling is always a water problem. These are the ways water reaches the brick.

  • Open mortar joints

    The most common route. Failed joints let water into the brick edges and behind the face.

  • A cracked or missing crown

    Water entering the top of the stack saturates the upper courses from the inside.

  • No cap on the flue

    Rain falling down an open flue wets the masonry from within.

  • A film-forming sealer applied to the brick

    Traps moisture inside, so it freezes behind a sealed face. A common and counterproductive mistake.

  • Hard cement repointing on soft brick

    Joints stronger than the brick redirect the stress to the brick face.

  • Persistent exposure

    The weather side of a stack, and the courses above the roofline, take the most and spall first.

What to Do About It

First, stop the water. Repairing spalled brick without dealing with why it got wet produces spalled brick again, just later. That usually means repointing the joints, repairing or recasting the crown, and capping the flue.

Then replace what has failed. Spalled brick is cut out individually and replaced with brick matched in size, color and density. Where a whole area of the top courses has gone, taking the stack down to a sound course and rebuilding upward is often faster and better than replacing brick by brick.

And then, on sound masonry, a breathable water repellent slows the absorption that started the whole sequence — breathable specifically, because a film-forming sealer causes exactly the problem it looks like it should prevent.

Painting or sealing spalling brick is the single most common counterproductive response. It traps water inside the masonry, and the face comes off behind the film.

Will spalling stop on its own?

No, and that is what separates it from most chimney problems. Once the fired face is gone, the exposed interior absorbs water faster, so each freeze does more damage than the last. It accelerates rather than stabilising.

How serious is it?

It depends on depth and extent. A few flaked faces on the weather side is a repair. Spalling across a large area, or deep enough that bricks have lost substantial material, is where the rebuild conversation starts.

Should I seal the brick to stop it?

Not with a film-forming sealer or paint — that traps moisture inside the masonry, which then freezes behind the sealed face and makes things worse. A vapour-permeable repellent on sound masonry is a different product and does help.

Can spalled brick just be replaced?

Yes, cut out and replaced individually with matched brick. What matters is doing it after the water source has been dealt with, because otherwise the replacements go the same way.

How do I know where the water is coming from?

Usually the joints, the crown or an uncapped flue, and often more than one. Where the spalling is concentrated is a useful clue: at the top of the stack points at the crown, spread over a face points at the joints.
